Hi
Again, I think I have sussed it out.
I was ignoring the heater circuit, which I now think is quite essential. They key to the heater circuit is that it still flows even if the thermostat is closed. This means that when the water in this small circuit is warm, it means the engine is warm. The exit point of this circuit has the temperature sensor (it's not at the main radiator exit), and the entry point flows directly onto the thermostat - this circuit is the key to monitoring and controlling the temparature of the engine!
Unfortunately, this means the only place to locate the EWP is the metal pipe behind the exhaust manifold!
I propose relocating the EWP to this possition, leaving the original thermostat in place (no need to drill a hole in it as the heater circuit keeps the pump happy), and ditching the EWP controller, but perhaps running the ewp at a permanently reduced voltage, so it's not maxing itself out all the time (to make it last longer). This means that it probably will wear out quicker.. but you saved money by not buying the controller anyway, so in two years you can get a pump at 1/3 of the price effectively.
I havent tested it 😛 and I'm going on holiday for two weeks now  but I am definately going to when I return .
the above theory is definately correct, I have it running like this now. It's definately not the ideal location, it's very hard to fit it in there with the manifold, downpipe, driveshaft, driveshaft heatshield all in the way. Nevertheless, it fits in there just about, I just hope I put enough heat shield over it to stop it from melting! I have the courtenay 80C thermostat now (since i drilled a hole in my standard one  which isn't needed with the above configuration.
, and the temperature hovers between 79 and 83. The pump is "always on" circulating the heater circuit, then when the thermostat is triggered, it lets a little water in from the main circuit to keep the temperature constant. I can't believe how stupid i was to just ingnore the heater circuit and hope it was ok.. but in fact it's the key to the whole setup.
So if you want to do this (which I don't recommend  ) then this is definately the way to do it.
