What was actually causing the noise? ... just the disc catching the backplate due to rust?

well after having the AFL controller recalibrated the main beam still would not function so bit the bullet and bought a replacement headlamp

it arrived today and was real clean
WP_20180321_13_12_12_Pro.jpg

quick plug in test proves that it was the headlamp main beam shutter servo at fault
WP_20180321_13_24_45_Pro.jpg

and then there was no AFL errors :)
WP_20180321_14_31_08_Pro.jpg

even got the haldex service kit today so next up is to get that done

i did the haldex service yesterday it was pain job down to the location

case bolts out old oil drained
WP_20180322_09_54_45_Pro.jpg

the inside of the case was dirty showing it needed to be done asap the filter on the pump gauze was also a little clogged that's eventually what burns out the controller

WP_20180322_10_21_52_Pro.jpg

inside the clutch housing was the same
WP_20180322_10_22_36_Pro.jpg
all clean new gasket and filter fitted
WP_20180322_10_56_01_Pro.jpg

WP_20180322_10_51_48_Pro.jpg d

then the daunting task of refilling the case with oil thru the vent hole 400ml later it was done then ran for 5mins to bleed the air it went well there were no errors from the controller to say low oil pressure and it responds much quicker to driving changes

then I moved on the the gear box and took the ATF out swapped it for 75w90 fully synthetic that has had a major impact on the gear change performance its not so notchy on the changes now

WP_20180322_12_17_00_Pro.jpg

then did a full disc and pad change I was never happy with grinding the lip off :)
WP_20180323_16_37_26_Pro.jpg

WP_20180323_19_05_37_Pro.jpg

also found a screw in the rear tyre so had that fixed to

The new front grille looks so much better (y) - not sure why that was colour coded, it didn't really look right IMO.

Did you tig weld the wheels?

that and the boot trim i personally think made the car look terrible im trying to get the car back to the way its meant to look :)
_Vauxhall-Opel-Insignia-1-lg-720x465.jpg

yes the wheel was tig welded i bought a 200amp tig welder before they made us redundant so i had one if i ever needed to use it :)

Carl, you must have shares in Fertan.
just finished off a 1l bottle need to get more lol will have to wait till monday its not cheap but it is a fantastic product
once its done its magic over night it will be washed off then dried painted with zinc based paint and overcoated with black waxoil "schutz"
for a 9 year old car some of the parts look like there off a 17year old car but i will soon fix that :) im now thinking of getting the rear sub frame blasted and powder coated
