I'm so pissed at myself at the moment. I've just been out under the car. Its blowing like a pig from the bottom of the manifold by the sounds of it. As well as that, 4 studs were not tight. I've tightened those up now but it still sounds like its blowing from where the manifold meets the downpipe.
I feel the need to remove the manifold at the weekend and have a further look around.
As for the HJS, I called Mark about it and he said that as long as the car is still passing its emissions test then its not worth worrying about if I can put up with it.
I was rather concerned to see the honeycombe slopping about in the casing. That cat has only been on the car for just over 2 years and not covered very many miles.
